Hybrid battery failure (again)

    There should also be a fuse in the orange service plug. So maybe see if the fuse is still good. Fuse is not in Gen4 service plugs.

    Uhmmm, I missed the final push!!! Thanks @PriusV17!
    Now the car starts up but I still get the P3030.
    I have read some papers from Toyota that you should measure resistance for each wire in the busbar harness. If not over 1 ohm it should be ok. And its ok. But now I am rather convinced that I have to buy new bus wires. Or?

    You should find out if the car can read all the module voltages using ODB2 reader and app and see if they are in normal range. If all normal range then maybe clear the code to see if it shows up again.

    Recently purchased (and tested) from ebay an OBD2 blue tooth adapter that shipped from china for a single USD.

    What kind of adapter are you currently working with now?

    This is all part of their plan. :sneaky: China supplies these items at below cost because they are packed full of malware and spyware. This spyware loads itself into your car ecu. Once the hammer comes down and the big war starts, every car with that programming immediately starts and drives itself full speed into the nearest telephone/communication pole, effectively destroying all of America's power and communication distribution systems within minutes. :cautious::cautious::cautious::cautious:

It showed that there were some strange from block 3 when I monotored all block voltages. So I cleaned the busbar for block 3 and 4. I also measured the wires from block 3 and 4 to the ECU connector. They were fine.
    Put everything together again and started the engine. Still problem with block 3, and maybe 2?
    Attached som pictures.
    Can it be the ECU or bad cells in block 3 and/or 2?
    Voltage on block 3 varies between -15 to +15 V and is sometimes 0V.
    Voltage on block 2 also varies but is never 0V.

    If you already manually tested all battery modules and all are in normal range, then it's not likely the batteries. It could be bus bar panel as mentioned. If the car drives I wouldn't drive it for too long. Because we don't know how the Prius BMS will charge or not charge the HV pack. You don't want it to over charge the pack, which I don't think it will do. It may not even attempt to charge the pack at all and go in pure gas. Consider taking the bus bar panels to a hybrid shop that can test it and maybe get you a replacement. It could also be something else.

    I have a last chance I think.. I thought I cleaned the busbar for block 3 and 4. But I was wrong. I cleaned block 11 and 12 instead, by mistake.
    As soon as possible I will fix this. Maybe there is an open circuit in the sensing wires to block 3 anyway..

    When I started this investigation a couple weeks ago I load tested (20W light bulb) each module. I saw then that block 1 ( module 1 and 2) had slighter less voltage compared to other. So I thought that these were the ones that Toyota had verified was broken. So I bought 2 modules on EBay and replaced them. After several days of unloading/loading and equalizing it was ready to install it.
    But, if you look on the pictures from the OBD scanner maybe I replaced the wrong ones..
    I will invesigate further

    Ok, here we go again..
    Since I suspected that block 2 and 3 were faulty I replaced them with modules bought from EBay. I also cleaned all connections and busbars before assembly. Then I tried again. BUT, 2 and 3 continues to show voltages between -15 to +15V.
    Then I replaced the battery ECU and tried again. Same problem again with 2 and 3!!
    As I wrote earlier I have checked the wires from all modules to the ECU and they were fine. CAN it be another fault than these wires?
    Please help

    This should help on finding the blocks in question......

    Once you have verified the batteries (strip it all down bare and check each manually with a volt meter while wiggling the terminals at the same time) and the blocks in question are good, considering you had significant corrosion I would get new bus bars and wiring for your battery to save yourself time on the fix. Don't mess with the old ones, not worth the time and effort because they are relatively cheap to buy.

    Make sure whatever you get is either brand new (preferred) or guaranteed off a working Prius which should eliminate any issues.

    I think you're right, they flip-flopped them between Gen 1 and Gen 2 versions (changed comment above to reflect this). It doesn't change any of what I said above anyway though because when you have it all torn down any problems will become quite obvious. I still suspect you have a broken voltage sensing harness. You could also run a load test on each of the modules while wiggling terminals but I have a feeling the dramatic differences in voltage seen over the OBD is because the sensing wires are toast.

    Yesterday I bought an used ECU. Luckily I got it already today!!
    With no hope I connected this and pushed the start button...
    I have earlier changed the ECU twice. But this time the fault codes were different so instead I replaced 5 batterycells. Perhaps unnecceserly because when I started up no triangels of death appeared!! And the OBD scanner showed ok voltages!!
    OMG!
    Lessons lerned:
    •Use a good OBD scanner first and watch all 14 voltages from each module.
    •Be carefull when tightening the nuts on the busbar. I had to discard two cells..
    •Seal the slots in the trunk so no water can penetrate. A dry environment should prevent some oxidation on the busbars.
    •Drive the Prius often. Our car havent been droven more than once a month..
    •Always disconnect the 12V battery before charging it.

    That sounds extremely suspicious to me.......

    The good news is you got it running again, the bad news is it may come back if you don't get to the root of the issue. The Hybrid ECUs on these cars are very robust so something is damaging them over time because it's not normal to replacing them like that. I would also at least replace the battery sensing harness because if your ECUs are going bad (likely from corrosion) then I suspect the harness is on it's way too (could damage modules if the harness is sensing voltages improperly). Sounds like you may have had water getting into the trunk but I would spray the outside down with a hose and have someone inside look for leaks if the water is excessive.
