Rebalancing Traction Battery

    I have been re-balancing my genII battery after replacing one bad module (#13). The rebalancing is complete, and I have checked the voltage drop after 1 minute with a 55w halogen bulb. The results are in the attached spreadsheet and copied below.

    I know that I need to equalize the voltages before I re-install. But, two questions that I need help with are:

    1. Do I need to re-arrange the modules? The voltage drops were all between 0.15 and 0.17 v, but the final discharge capacities were between 5200-6100 mAh.

    2. Do i need to discharge the modules before re-installing, and if so how should I do it? I have read that if the modules are more than 80% capacity it will generate error codes.

    Nominal (50%) voltage for the Prius modules is 7.2V so anywhere around 7.2-7.6v should be fine for reinstalling. If they are too high, just hook up your load tester and drain them back into that range. Once they are all within the range, attach your balancing harness to the cells (let it sit for a few hours to stabilize) so the voltages are all equalized and then install them back in the car again.

    If it were my choice in re-arranging the modules, I would choose to put the strongest modules in the middle and the weaker ones to the outside. The modules in the middle see the highest temperatures and are the ones most often reported for failure.
