How many years are they supposed to last before they start leaking coolant into the ICE intake?

Is there some design flaw that you know about?

Nope, just looks like it's made from thinner metal and designed such that a leak would allow coolant into the intake. Having exhaust gases on one side of the metal doesn't help longevity.

I have a lot of faith in Toyota, but would like to know what life they planned for.

Warranty plus two days. The extra day is the safety buffer.

So. The EGR is currently used in two vehicles, both of which only appear as hybrids in the home market.

It was probably designed by denso for the Camry, with Toyota telling them they want a smaller egr cooler. Now denso wants to sell it to other companies, which is the reason for the press release.

Damn, Prius v wagon missed the opportunity to use this. Prius PHV should share the same bigger part as the liftback model.

It shouldn't matter that much, these were designed for the bigger part. I assume the liftback/v part was originally designed for diesel. If the new part is much less expensive or lighter they can switch, but I would not bet on a parts change this minor until gen IV.

Re: DENSO Develops 30% Smaller EGR Cooler for Gasoline Engines DENSO Develops 30% Smaller EGR Cooler

Its a common practice for auto suppliers. Some parts are proprietary, many get sold to many companies to reduce cost. Ford is looking to add gasoline cooled egr to many of their ecoboost and perhaps other cars, and I'm sure this is targeted to them. Design wins take time, and there are a number of vendors, but this is the first targetted to smaller coolers.

You should be happy they aren't directly managed by toyota:D Otherwise this would be bad for toyota and not just denso.

Yes... Toyota spun out all of their suppliers in order to make it possible to win business from other manufacturers. Denso, Aisin, Jtekt, etc.

This, and exhaust heat recovery, are why I popped for the 100k platinum warranty on my 2010 Prius. High temp exhaust + liquid = corrosion opportunity.

Do we actually know that the cooling is liquid and not air ?

If it is liquid I can imagine treating the EGR as a preventive maintenance item. Hopefully it has been engineered to allow easy replacement.
