For the set I got on Amazon, I used #3 and #6 for the EGR. They also came in very handy for cleaning the Intake Manifold when I filled the thing with a mixture of Super Clean and water (Purple Power equivalent) after doing some OxiClean soaks to loosen up all the gunk. I also used a hockey puck and a C-Clamp to block the throttle body opening in the Intake with the gasket left on. The EGR and the Intake both look brand new.

    These I measured:

    EGR COOLER INFO:
    part number: 25601-37010
Intake opening diameter (at exhaust): 20.9 mm
exit opening diameter (at EGR valve): 25.7 mm

I got some rubber stoppers for next time, for just the exhaust end, I think #3, per @hotelprisoner.

    Standard Stopper Sizes

For the intake manifold I used some tapered stoppers that came with my Mighty Vac. They're designed more for plugging vacuum lines, but are long conical stoppers, kind of like stepper drill bits: very handy.

    Ok heres another one then.

Anyone know what size the holes are inside egr cooler.
Im just going to bung ends up fill it with Mr Muscle oven cleaner for an hour, the put a metal rod type thing on my cordless drill and drill away.
Last time i used the metal wire on a indoor clothes hanging rack but it was slightly thick, but if anyone has tried a different method do tell.

Need to clean cooler, intake, egr.
Replace anti roll bar bushes, balljoints and tie rods, and will also take out hybrid battery to change a few cells and clean all bus bars. Planning this just after xmas and want to get all bits in order

I used a copper wire out of a cable tv coax cable, I think the reg thickness one. It takes a really skinny wire, otherwise it jams. make sure the wire end is beburred too, even that will snag. Too, I would stick to copper, and just do it by hand: you're not going to work miracles with the wire; it just helps to open passageways for the chemical incursion.

In the end i picked up an oven grill cooling rack for £3 from tesco had thin racks.
Cut them of and made ends pointy. Used on a cordless drill and worked a treat.
Finished job of by just using a jet wash to clean it. No chemicals needed. Came out spotless.
Ive done it now at least 10 times on mine and friends cars. Also i always leave bottom (difficult bolt) off and never reinstall

I left the bottom stud off as well (it was a bear backing it out, seemed almost seized). Might mean the cooler can be pulled out without removing the studs on the connection to exhaust manifold; time will tell.
