I drove from Fla to California 40 years ago via Route #10 and remember some impressive mountains they will put a real good strain on the Prius battery & trans. Especially the trans. I would make sure I had good trans fluid and Inverter coolant making that trip.

Lower state of charge on the hybrid battery going up a huge mountain is the best way to overheat the inverter & trans & battery.

Take an IR thermometer and take a temp reading of the Inverter coolant reservoir before starting up a big mountain range,. Right after the mountains take another reading. In just curious. Seen many posts where Prius drivers stuck on the side of the road after monster mountain ranges. Usually because they start up the mountain with very low SOC on the hybrid battery and crowbar the Inverter from overheat.

After my last code throw, I gave the pack an overnight balance charge and with fingers fully crossed I took it on a 450 mile high speed drive across Texas in the middle of the summer to get a new battery installed by Matt @ texashybridbatteries.com I took my techstream setup with me just in case. With about 100 miles to go, I picked up some food at a drive thru and noticed the SOC dropping quicker than usual but otherwise had no other issues on the trip. WHEW!

I decided to just rent a car for our trip. I don't want to take a risk of getting stranded but 2000 miles later prius still running strong.

Just update car going strong I'm at 152k now and this is not using hybrid prolong system to top end balance it just module swap. I'm going back to Vegas this weekend and I'm contemplating taking the prius this time since its been running great(~60 miles driven daily) for a month now.

Update 4: My car now has 157k and I did the San Diego to Las Vegas round trip three times since my last update in July. Car is still running good with the replacement module from ebay. Once I hit 160k that will be 10k miles since I replaced the bad module. Hopefully I get more problem free miles. I know module swapping isn't the best route to fix the hybrid battery but so far in my experience its been worth it.

Keep the updates coming. It is interesting that others have tested various battery perimeters, balanced all the modules and have had less success than you.

Update 5: I'm now at 160k and battery is still going strong. That's 10k with just a ebay replacement cell :)

19 months and 35,000 miles, and counting. (y)

It is nice to hear a good outcome within the sea of tales of woe.

I have had a similar experience as goku9384 in replacing individual modules and not balancing. In 2016 i replaced two modules in my 2005 and drove three years before getting another battery code, This time I replaced two bad ones and two others that were showing weakness, again with no balancing, and have had no issues. Granted it hasn't been very long since the second replacement but no issues so far.

I will say that if you are going this route and have an older vehicle, spend the extra money to replace the bus bar {wire frame no 2} with a new one. The bus bar sensor wires are small gauge {i believe 22} and over 15 years can become brittle. Along with the corrosion that occurs, replacing the bus bar can avoid issues like I had after putting the battery back together. It started throwing 'loss of communication' codes with the battery ecu. I suspect simply removing and reinstall the bus bar caused the problem that was solved by replacing them. $71 from the dealer.
